I have a td05 glanza it's partially been broken back to a fair moderate spec. It's 1ao silver but it's been vinyl wrapped a few months ago in white (professionally I might add). It's not perfect but it's very reliable and will just need a little work here and there to Finnish it off. If your in my area your welcome to take a look and hit me with an offer.

When running lean the car feels a lot more powerful, how can you tell it's not running lean? I mean I'm not saying yours was lean it could be ringlands which is the norm for 4eftes...

My mate had this after running his glanza lean (long story as to how but he knew what he was doing was wrong but hated the fact he couldnt overtake a vts (he's also a mechanic :s)) Was crank case pressure throwing it out the breathers, all over the bay and even out the exhaust. He melted a piston which literally had a circular hole in it which was pretty big! I'd check for other issues but that does sound like you have possibly got a bad engin, just by the pure amount you say your losing and how much is coming out the breathers. External wastegates are more stable, and hold boost better - not to say that the internal won't do they job well. I'm running 1 bar on an ewg with a turbosmart ultragate 38 and screamer pipe, and a mild steel manifold with ewg flange added on. The bracing could potentially save the manifold although mines had a td04/5 strapped to it 5 years strong lol on a mates car and mine for a while. I'll pop up some pics... Would be interesting to know, perhaps there design has changed over time, while its off and your waiting for a new rad you could always have an ewg flange put on, brace it and decat, and heat wrap it.

Watch the td04 conversion guide on YouTube he uses a toyosports kit, not sure if he used a civic sized rad, maybe worth a look... Maybe worth just trying it, although if it's close keep in mind the engine will rock, and maybe not worth the risk.
