Change the belt they are only a few quid, it's probally a bit loose and when you put the extra load on the alternator it's making it slip. The only other thing it could be is the bearings in the alternator itself but you would usualy hear them all the time.
That box is weak though and all you have is an extra gear within the same ratio's might be useful for an NA vith a very narrow power band but other than that i can see the point in it.
Go look at a similar aged honda and see if it still has any rear arches left! Most of us take them off the road due to salt, i've taken mine off the road because i want to get it painted thats the only reason it's off the road..
The honda engine was designed to run 200hp from the factory, the starlet engine 130hp thats a fiar difference. If your looking to nearly double the stock power you have to expect with an engine of this age that it is going to want some work. As i said over on TGTT all the starlets are gettting old cars now and the chassi will never be as good a honda thanks to the back end the IRS is much better than the starlet bean axle. Dave had one like this it's to do with the grove for the c-clip being machined too deep, sure they ended up cutting the cup off to get the diff out then i'm not sure what he did. i think they took the diff apart but might have taken it to Quaife themselves.
This is all included within the dash loom and door looms, i do however have the plug from the back of the switch with 10cm of wire and a pair of door looms if you are interested from that you should be able to make your own loom up.
Mike i was going to run one of these but then spoke to tuning developements who said that the only timing belt they have had snap was one of these! Could have just been a bad belt or something not right on that engine but would think you will be fine with an OE belt.
